Based one what you are describing, and what is a somewhat common problem with old CZ's, I would look closer at the relay. You may simply need to replace it. there is a low-freq rumble/pop (not the clicking envelopes) that appears to be quite random and it is most present on polyphonic string patches (this sucks the most) Try setting the LFO Key Sync to OFF in Program Edit, button 3 for these patches. The two PDF docs in this zip file are ancient documents, but should tell you everything you wanted to know about SysEx and MIDI on the Casio CZ line.
